Boiler Troubles: Scales, Sludge, Priming, Foaming, Caustic Embrittlement
1. Why boilers demand near-zero hardness
At boiler temperature, dissolved Ca/Mg salts precipitate on hot tubes. Even thin deposits overheat tubes (scale conducts heat ~20× worse than steel), waste fuel, and can burst tubes.
2. Scales vs sludge
| Point | Scale | Sludge |
|---|---|---|
| Nature | hard, adherent coating on tubes | soft, loose precipitate in bulk water |
| Formed by | , , silica at high T | , type salts in cooler zones |
| Effect | blocks heat transfer, tube overheating/burst | clogs pipes, chokes flow, lowers efficiency |
| Removal | chipping/scraping, acid descaling (shutdown) | blow-down (drain some water, add fresh) |
- Causes of scale: low-solubility salts ( solubility falls with rising T), scale above ~150 °C, silica forming glassy calcium/aluminium silicate.
- Prevention: soften water first (lime-soda/zeolite/ion-exchange), internal conditioning (calgon/phosphate dosing), regular blow-down.
3. Priming and foaming (carryover)
- Priming: boiler water droplets carried with steam — from high water level, violent boiling, sudden load change, dissolved solids/suspended impurities. Wet steam damages turbines, causes water hammer.
- Foaming: stable bubbles on water surface from dissolved organics, oils, high alkalinity. Foam carries salts into steam line.
- Control: maintain low dissolved solids (< 3000 ppm), remove oil (coagulation/filtration), add antifoam (castor/polyamide), steady load, frequent blow-down.
4. Caustic embrittlement
High-pressure boilers dosed with (to remove residual hardness) generate NaOH at hot stressed joints (rivets, bends):
Concentrated NaOH seeps into hairline cracks and dissolves the iron-silicate grain-boundary film → intergranular cracking and sudden boiler failure.
- Prevention: keep /alkalinity ratio (sodium sulphate blocks cracks), add tannin/lignin inhibitor, use soft phosphate conditioning instead of carbonate in high-pressure units, stress-relieve welds.
Exam Points
- Scale vs sludge table + two causes each (3–5 marks).
- Priming vs foaming definitions + three causes + two controls each (3 marks favourite).
- Caustic embrittlement mechanism reaction + where it strikes + two preventions (5 marks).
